Drivers side front wheel arch repairs all done and under new stone chip protection and paint. I also managed to get the majority of the crap off the arch and sill with just a few little bits to do – under the gunk it has the slight patina of stone chips and gravel rash that comes with ageā€¦

At this point I was feeling quite positive and up beat about nearing completion. Then I noticed the state of the front bumper mounting It looks to be mostly flaky rust. Time to get busy with the angle grinder again… it’s not looking too wonderful.

Bumper mounting

After taking the bumper off there wasn’t much left. It literally just fell to bits.

Bumper mounting

The bumper’s off so I can sort this out and spray it up again.

Chopped out the rot, put a 5mm alloy plate in behind the sound deadening to stop setting fire to anything and then tack welded in a repair panel.

Arch Repairs

Fully welded it in, cleaned up the welds, primed and seam sealed just to be sure.

One of the other things I’ve been cleaning up as I go along is this mess – looks like they drove through a puddle of black gunk. This was the starting point:

I’m about 50% the way there on that clean up…

When I was bleeding the offside brake calliper I noticed a patch in the front wheel arch that didn’t look too wonderful so I scraped off the underseal to find it looking a little rotten underneath. So this weekend finally managed to find time to break out the tools and tidy it up!

Chopped it out:

Butt welded in the repair panel.

Welding complete – I just need to dress the welds and prep for paint now. The photo’s not so good but you get the idea.

My wife’s a star and arranged for the in-laws to come around this afternoon to buy me some garage time. I didn’t waste a second. Used the cardbaord template made yesterday to outline the repair piece and then cut it from Zintec.

Repair Patch

Started marking up for spot weld drillings and sections to form. Drilled first then started work with the ball pein hammers and the vice…

Repair Patch

After this there was over an hour spent fine tuning it to fit. It needed some extra drillings and some more forming

Repair Patch

Satisfied with the shape, I drilled some more holes for cleco pins in the chassis to hold the repair panel in place and combined with welding clamps and vise grips started to tack it in to place.
